I have spent some time in BURNCO - saw how they developed the aftermarket bumper for the Jimny. They did this for a friend while they were building one for Elders.
the initial development is a SLOW tedious business !!!!!
they do it with carboard, once they have the templates it is traced to and cut from steel. They roll most of the curves (others use sharp bends). Then the welding, grinding and final finishing touches ....
the 2nd and 3rd one goes quicker, but make no mistake, this is VERY labour intensive.
R&D takes months to develop a laser cut file, once this is in place it is much quicker to order, cut, bend and weld up a bumper .... but by that time there is a MASSIVE overhead to be covered ....
