Hi guys, I see there is a few old threads on this... but I really don’t wan’t to do something that is going to cost me in the long run?
Its a 2010 Hilux, 3.0 d4d - 160 000km on the clock
Few questions...
1- Will this cause engine warning lights to pop up? I can’t see any sensors around my cat?
2- Do I have more than one cat?
3- Will this improve fuel consumption or at least a little bit ...

I have a 2006 model 3lt D4D. It never came out with the Diesel Particulate Filter. Although you get cats on diesels as well this is not a cat but a DPF. Anything that causes a restriction in the exhaust will cause a loss of performance. The question is if the DPF actually causes a restriction. Over time it loses efficiency and starts to block up with soot. This situation will definitely cause a restriction with the resulting loss of power.
Unlike the petrol engines where there is a lambda sensor/s in the exhaust measuring unburnt hydrocarbons to see if the cat is working or not and which will give an engine fault light if those readings go out of spec, the D4D does not have that. The engine management has no way of knowing if the DPF is there or not because it does not have sensors in the exhaust.
Many guys have removed the DPF without any ill effects.
There is only one DPF in line.
It will improve fuel consumption IF it was partially blocked before. In your instance it is hard to tell due to the number of variables at play but I am not sure if you would even be able to measure the improvement. At the very least it will allow the turbo to spool up a little faster. As far as I am concerned there can be no long term ill effects. At least not to the bakkie.
I am in no position to advise you on what to do with your own vehicle but if mine had one in in the first place it would have been long gone.

I have a 2010 3.0 D4D. About 2 years ago I decided to get rid of the DPF. Chopped it out and replaced with a normal piece of stainless steel pipe. Then I also had the silencer box (drum) as big as an oil drum cut out and replaced with a small freeflow (see through) silencer. The exhaust note has not picked up much, but I can still feel a marked improvement in performance and fuel consumption. There is also no smoke coming from the exhaust since this modification. It has been more than 60 000 km since the modification with no problems.

I am driving a 2005 model Volvo S40 2.0 diesel and removed the DPF just after warranty expired, say about 100 000 kms it has 360 000 kms on clock now with no problems. Turbo is spooling up faster. You can expect a fuel saving of 5 to 10 %. It is very tempting to make use of the earlier power boost from the turbo if you feel the boost kicking in which will cost you, but if you drive normally you will save on fuel and you will also feel the extra power due to no back pressure on the turbo.

You cannot miss the silencer. IT is the one that is the same size as the water tower in Jurassic Park. The other thing, more or less under the driver seat, is the DPF. Picture below..
